Industrial gearboxes operate at the heart of equipment where downtime can quickly become costly. When a gearbox becomes worn, damaged, obsolete, or no longer performs as required, Overton Chicago Gear provides industrial gearbox repair, rebuilding, reverse engineering, replacement-part manufacturing, and upgrade services designed to restore reliable operation and extend equipment life.
With a 138-year legacy that includes D.O. James, OCG has the technical knowledge and manufacturing experience to support new equipment designs as well as gearing and gear drives that may be decades—or even nearly a century—old. OCG can rebuild and upgrade gearboxes, reproduce unavailable components, or develop improved designs that fit existing equipment and mounting requirements.
Complete Gearbox Repair and Rebuild Services
Every gearbox repair begins with understanding the equipment, the condition of its components, and the demands of the application. OCG can evaluate existing units, identify damaged or worn components, and develop a repair or rebuild solution based on operating requirements, increased performance factors, service life, availability, and cost.
In many cases, OCG’s engineering and metallurgical review can identify opportunities to improve on the original design — through material upgrades, revised heat-treatment processes, or other changes that increase performance and extend service life beyond the unit’s original specification.
Industrial gearbox service and rebuild capabilities include:
- Gearbox inspection and evaluation
- Gearbox teardown and rebuild
- Inspection and failure analysis
- Magnetic-particle, N.E., and no-load testing, including gear inspection on rotating elements
- Replacement gears, shafts, bearings, seals, and rotating components
- Gearbox and other complex replacement parts
- Reverse engineering of obsolete, legacy, or unsupported components
- Repair or replacement of worn gearing and gearboxes
- Drop-in replacement gearbox solutions
- Design upgrades for improved reliability and service life
- Custom lubrication and condition-monitoring features
- Emergency and breakdown service
Emergency Gearbox Repair and In-House Manufacturing
When an unexpected gearbox breakdown threatens production, OCG can provide emergency and breakdown service backed by extensive in-house engineering and manufacturing resources.
OCG’s 140,000-square-foot full-service machine shop includes 30,000 square feet of in-house heat-treat capacity. These resources allow OCG to control critical stages of gearbox repair, replacement-part manufacturing, heat treatment, inspection, and testing.
As a Timken Bearing Certified organization, OCG combines bearing expertise with gear manufacturing, machining, heat treatment, metrology, inspection, and failure-analysis capabilities. This integrated approach allows OCG to develop a solution around the application rather than requiring the customer to adapt existing equipment to an off-the-shelf replacement.
Repair, Reverse Engineering and Upgrades
Many industrial gearboxes remain in service long after the original equipment manufacturer has stopped supporting the design. Drawings may be unavailable, replacement components may have excessive lead times, or the original unit may no longer be manufactured. In these situations, replacing the surrounding machine or process equipment may be impractical.
OCG has extensive reverse-engineering capabilities for obsolete and legacy gearing, gear drives, and complex replacement parts. OCG can reverse engineer individual gears, shafts, rotating elements, or complete gearbox assemblies and manufacture replacement components to fit established spaces and connections.
When the original design still meets the application, OCG can reproduce it. When performance can be improved, OCG can apply its engineering and metallurgy experience to develop an upgraded solution using improved gear geometry, materials, processing methods, bearings, seals, lubrication, or monitoring features.
D.O. James Gearbox and Replacement-Part Support
D.O. James equipment is an important part of OCG’s legacy-equipment expertise. OCG can support D.O. James gearboxes and gearing even when the original equipment has been operating for generations and replacement parts are no longer readily available.
OCG is currently manufacturing replacement parts for a D.O. James unit originally drawn in 1927, with gearing dating back to the 1950s. This project demonstrates OCG’s ability to interpret historic designs, reverse engineer components, manufacture replacement gearing, and keep essential equipment operating many decades after it was originally produced.
OCG also repairs and rebuilds gearboxes from a variety of other OEMs.
Industrial Gearbox Repair Across Critical Industries
OCG supports OEMs and end users across industries where gearbox reliability directly affects production, throughput, safety, and uptime. Industrial gearbox repair and rebuild services can support equipment used in:
- Steel & Metal Processing: Steel mills, aluminum production, forging, casting, rolling, pickling, slitting, and other metal-processing operations.
- Rubber & Tire Processing: Rubber and tire processing plants, mixing and milling operations, and other continuous-process manufacturing environments.
- Sugar Processing: Cane and beet processing, crushing and milling, juice extraction, refining, conveying, and other heavy-duty sugar production operations.
- Water: Water-management, water-control, and related infrastructure applications.
- Movable Bridges & Public Works: Movable bridges, locks, dams, hoists, gate-operating machinery, and other public-works drive systems.
- Marine & Shipbuilding: Shipbuilding, port operations, cranes, hoists, dredging equipment, propulsion systems, and other marine applications.
- Paper & Pulp: Paper and pulp mills and related processing operations where mission-critical drives must remain in production.
- Mining & Aggregates: Mining, quarry, and aggregate-processing equipment using heavy-duty gearing and gearboxes.
- Cement Processing: Crushing, conveying, milling, kiln-support, and other cement-production equipment where uptime and high-performance gearing are essential.
- Power Generation: Power-generation equipment and other critical applications that depend on reliable gearing and drive systems.
- Oil & Gas: Heavy-duty oil and gas equipment operating under demanding loads and conditions.
- Locomotive, Wind Energy & Heavy Industry: Additional demanding applications requiring durable gears, gearboxes, and drive components.
From a single worn gear to a complete gearbox rebuild, OCG can provide a repair solution around the actual application rather than requiring the customer to adapt existing equipment to an off-the-shelf replacement.

Engineered for Long-Term Reliability
A successful gearbox rebuild is more than replacing damaged parts. OCG combines engineering, gear manufacturing, machining, heat treatment, inspection, metrology, bearing expertise, testing, and failure-analysis resources to help determine what failed, what should be replaced, and where the design can be improved when the application demands it.
This full-service approach allows OCG to support planned gearbox rebuilds, unexpected breakdowns, and complex legacy-equipment projects. Whether the best solution is a replacement gear, a rebuilt speed reducer, an upgraded drop-in gearbox, or a new engineered drive, the objective remains the same: restore dependable operation while protecting the customer’s existing equipment investment.
Overton Chicago Gear has the technical knowledge, manufacturing capability, and historical expertise to repair, rebuild, reverse engineer, upgrade, and manufacture precision gearing for new equipment as well as machinery that has been operating for decades.
